The replacement part was available. It was the price that would have sunk the claim. We reverse engineered the housing from the opposite side of the car and printed it in ASA glass fibre.

Reverse engineering and manufacture
An insurance repair is approved against a budget, and that budget is weighed against what the vehicle is worth. Every line on the estimate competes for the same pot: labour, paint, consumables and parts.
Parts are where estimates most often come unstuck. A moulded plastic component that is perfectly available can still carry a price that, once added to the labour, takes the total past what the insurer will approve. Nothing is missing and nothing is broken about the supply chain — the arithmetic simply stops working.
At that point a bodyshop has a difficult conversation ahead: with the insurer about the estimate, or with the customer about a repair that may no longer be viable. Neither is a conversation anyone wants to have over a component that is, functionally, a shaped piece of plastic.
West End Motors, a long-established Bodmin bodyshop, reached exactly that point on a Fiat Panda 4×4. The headlight housing was obtainable. Buying it was the problem.
Produce a headlight housing that would locate correctly on the vehicle’s existing mounting points and stand up to life at the front of a working car — at a cost low enough to keep the total repair inside the budget the insurer had approved.
Vehicle front ends are very close to symmetrical, so rather than work from the damaged component we scanned the intact housing on the opposite side of the car — capturing the outer form, the mounting points, and the features that locate it against the lamp unit and surrounding bodywork.
A raw scan is a starting point, not a part. We mirrored the captured geometry to the correct handedness and rebuilt it as clean CAD with true surfaces and accurate mounting features, rather than the noisy approximate mesh a scanner produces on its own. Scanning tells you what a part looks like; reverse engineering tells you what it is.
Material selection did as much work here as the geometry, because a cheaper part that fails in service is not a saving. A headlight housing sits at the front of a vehicle in direct sunlight, close to the heat of the lamp, and takes constant road vibration. We specified ASA glass fibre for its UV stability, heat resistance and the dimensional stiffness the glass fibre adds — where a general-purpose filament would yellow, soften or distort.
The part was printed as a one-off. Additive manufacture carries no tooling cost, so a single component costs what the material and machine time cost — which is precisely why it can undercut a moulded part that has a distribution chain and a retail margin attached to it.
We supplied the finished part in the correct material. Painting, coating and fitting were carried out by West End Motors’ own bodyshop, who colour-matched and installed it as part of the wider repair. Our job was to make the right part at the right price; theirs was to make it disappear into the car.

Choosing the right material matters as much as hitting the price. A dimensionally perfect part in the wrong polymer is a part that fails in its second summer, and a warranty conversation nobody budgeted for.
The housing was manufactured and supplied to the bodyshop, who finished and fitted it. The repair went ahead within the insurer’s approved budget rather than stalling over the cost of a single component — and once painted, the result is indistinguishable from the original.
